NextStar 120 Structural Polyurethane Foam — Epoxy Alternative for Large Cracks, Pipe Penetrations & Voids

NextStar 120 is our strongest structural injection polyurethane — a 12 lb high-density, two-part hydrophobic foam for large structural cracks (over 1/2"), pipe penetrations, and large void fill. Used with carbon fiber reinforcement, it delivers structural crack repair for about half the material of an all-epoxy repair.

NextStar 120 Structural Reinforcement Polyurethane is the strongest injection polyurethane structural foam we supply. When repairing cracks alongside carbon fiber staples or stitches, 120 can be injected into the crack in place of epoxy. Because it expands, the installer uses roughly half the material of an epoxy repair, saving time and material cost — though actual expansion, and therefore material savings, varies with moisture present in the crack. 120 is a unique two-part hydrophobic foam that does not need any moisture to expand, which is why it's widely used for pipe penetrations and dry crack repair.

Structural strength at lower cost than epoxy: paired with carbon fiber, 120 handles large structural cracks for roughly half the material of an all-epoxy repair, because it expands to fill the crack. The carbon fiber carries the tension the foam doesn't provide; the foam fills the void and resists compression. For large cracks, the combined cost of foam plus carbon fiber is often less than epoxy alone.

Where NextStar 120 Is Used

120 is built for structural foundation cracks over 1/2" (about 1.5 cm) where the volume of epoxy required would make the repair cost-prohibitive, and for pipe penetrations and large voids. Because it does not need moisture to react, it performs in dry cracks where prior water penetration isn't possible. It is also used to fill the inside and outside of pipes passing through walls, where its fast cure makes it cost-effective. For non-structural leaking cracks, use NextStar 102 or NextStar 103 instead.

102 vs 103 vs 120 — where 120 fits: 102 handles typical cracks 1/32"–3/16"; 103 covers wider cracks 3/16"–1/2" and void fill. NextStar 120 is the structural tier — for large cracks over 1/2", pipe penetrations, and large voids, always used with carbon fiber for tension. For smaller structural cracks, epoxy is often still the best option.
Heat during cure (read before large pours): like any reactive injection resin — epoxy included — 120 generates heat as it cures, and the larger the volume, the more heat it produces. Avoid injecting large quantities directly against electrical wiring or other heat-sensitive materials. Large-volume epoxy pours carry the same exotherm; plan big void fills accordingly.

Installed using standard low-pressure crack injection methods with an air-powered injection tool and a 3/8 x 24 static mixer (commonly paired with an injection hose assembly). Supplied in a dual 300mL (22 oz) 1:1 tube set with the retaining nut and static mixer included.

  • Keep the product flowing. Once dispensing, don't stop and start — pausing can let the urethane foam up and plug the mixer, forcing a mixer change.
  • Warm the cartridge to speed reaction. Pre-warming accelerates foaming; any moisture present accelerates it further.
  • For large through-wall voids, anchor a plywood cover over the void, drill a hole just large enough for the mixer tip, and inject through it. Pressure can build, so anchor the cover firmly to the wall.
  • Match volume to the void. Depending on temperature and moisture, 120 can expand more than expected, and the reaction may delay up to ~5 minutes. Over-injecting wastes product and makes a mess.
  • Cracks running into the footing: inject the first cartridge, then wait about 5 minutes for foaming to begin before continuing — this prevents drain-out into the soil.
  • Carbon fiber timing: 120 cures fast enough to apply carbon fiber reinforcement as soon as about 10 minutes after injection.
  • Shelf life & testing: guaranteed one year from purchase. To test, dispense a small amount without a mixer into a disposable cup, hand-mix with a stick — if it foams and starts to set within about 20 minutes, it's good. Partially used tubes are usually not reusable, since cross-contamination between the two sides is hard to prevent even with a flow restrictor.

What is NextStar 120 used for?

Does 120 need water or moisture to work?
